Fraunhofer Institute for Manufacturing Engineering and Automation IPA in Stuttgart is part of a consortium dedicated to simplifying and integrating components to enhance electric car efficiency.  3Ccar, a European collaborative project, gets its funding from the ECSEL, the Electronic Components and Systems for European Leadership Joint Undertaking. 3Ccar’s goal is to develop “Integrated Components for ComplexityControl in affordable electrified cars,” giving them a noble purpose and convoluted abbreviation. Fraunhofer’s mission in the consortium, to provide smart battery cells, looks to be well in hand with the recent announcement of battery cells that contain a “built-in microcontroller that records relevant physical parameters, such as the temperature and the state of charge of the cell—i.e., each cell knows its own condition. The cells communicate via the existing power wiring between battery cells; they can also communicate with other devices, such as the on-board controller, which uses the data from the cells to calculate the state of charge.” According to the Institute, having a controller …

Light Sport Aircraft (LSA), alas, haven’t lived up to their early hype, 100 manufacturers selling only 235 units in the United States last year.  That bothers Chip Erwin, who would like a Personal Sport Aircraft (PSA) option.  He’s working through his company, Aeromarine LSA, to do something about that. Chip explains that high prices for LSAs, brought on by doubling Rotax prices over the last decade and quadrupling of once cheap European labor rates, has put what were to be $50,000 airplanes into the $150,000 price range, barely able to compete with used Cessnas and Pipers. Having demonstrated two-stroke engines and an Electravia motor on his imported Zigolo ultralight glider, he has displayed an alternative motor designed by Don Lineback, first at last year’s AirVenture as a mockup, then as an operating prototype at the ninth Annual Electric Aircraft Symposium in May. Now he’s displaying it at AirVenture 2015, complete with an e-Prop four-blade, asymmetric propeller reputed to cut noise.  …

It came as somewhat of a shock that high-quality lithium battery prices could drop low enough to encourage electric aircraft developers an opportunity to “scrounge” in the style of the original home-built airplane builders.  Early aircraft “home-builders” often cannibalized war-surplus aircraft or wrecks of private planes for parts and materials that could be adapted into their own designs.  Ground power units (GPUs), for instance, became an early supply point for engine cores that could be converted to aircraft use – possible on “Experimental” homebuilts, although frowned upon by the FAA for factory-builts. Your editor thought at one point that auto wrecking yards might provide a source of used batteries for experimental electric airplanes, but the thought of all the internal fracturing and potential for disaster with batteries of previously stable but now uncertain reliability cooled that enthusiasm.  These batteries should not be used, but rather recycled. Swapping Rather Than Recharging

With Tesla now promising 90-second battery swaps, a “recharging” tactic first tried by Shai Agassi’s A Better Place, an Israeli company now in bankruptcy, the long recharging period for electric vehicles may be overcome.  Car companies, though, are not the only entities looking for ways to get unplugged. Presented at the 20th Congress of the “Club des Villes et Territoires Cyclables” in Nice, the Alter Bike is a collaboration of three French companies: Cycleurope, a specialist in bicycles;  Pragma Industries, a specialist in hydrogen; and Ventec, a specialist in battery management. They tout the advantages of this different approach to electrifying two-wheelers – an approach that seems to have applications even in electric flight. “No more charging time, no need to plug your bike into an electrical outlet! The Alter Bike uses hydrogen in a fuel cell: an existing technology in some cars, it can create electricity while emitting only H2O, in other words water.” “Refueling” looks like changing an oil filter …

During a visit to the International Vintage Sailplane Meet at Harris Hill, New York, your editor was fortunate to be a guest of Dale and Carmen Kramer, who graciously showed their home, once that of Glenn Curtis, “The Father of Naval Aviation.” Now the Hammondsport cottage (as in Glenn Hammond Curtis), which overlooks the lake where Curtis flew his early amphibians, is home to a high-tech cottage industry, with Dale creating battery monitoring systems, “brain boxes”, and other elements of his electrical power system for ultralight aircraft.  He designs the schematic and printed circuit boards for the system, sends them off to a PCB manufacturer and hand mounts very small components on the finished circuit boards, a process that would normally use expensive “pick and place” machinery and wave soldering.  His low-tech version of wave soldering takes place in a toaster oven. Better Batteries: Nickel Cobalt Manganese from Ricardo and Axeon

Ricardo and Allied Vehicles, a British engineering firm known for its work with racing vehicles and KERS technology, has announced an alliance with European battery manufacturer Axeon to produce a Nickel Cobalt Manganese (NCM) battery which would reputedly provide 35-percent greater range to electric vehicles than “existing technologies at the same weight.” The new battery would require “50 percent less volume and 30 percent less mass when compared to Lithium Iron Phosphate chemistry at cell level,” according to the Richardo fourth quarter, 2011 newsletter. Green Car Congress reports, “Electrochemically, the performance is superior to Lithium iron phosphate (LiFePO4) and Lithium cobalt oxide (LiCoO2) in terms of capacity and therefore energy density. In  terms of rate capability and therefore power density the electrochemical performance is better than LiCoO2 but not as high as LiFePO4, Axeon says.”  The chemistry compromise allows lower costs for these batteries. Nobody wants an airplane fire.  You’re way up in the air, can’t pull over to the curb, and have limited means of quelling the flames.  The most energy-dense batteries, based on lithium chemistries, are subject to failure from physical and electrical abuse.  Most cells run through their promised cycle life without giving a hint of trouble, but sometimes fate or mischance leads to disaster. Battery alternatives with lower risk usually possess lower energy and/or power density, crucial to use in aircraft, since weight is usually a primary consideration in vehicle design. Lithium fires are quite often spectacular, probably a consideration that prompts Dale Kramer to recharge his 100 pounds of cells in his fireplace – with the flue wide open.  Even small cells found in laptop computers and cell phones have caused injury and death to their users. Gizmag apparently beat everybody to this story, with even Popular Science quoting from the online gadget hunter’s web site. They report that in mid-August 2011, Pascal Chretien piloted his creation, a coaxial rotor, twin Lynch-motored helicopter that he built for Solution F, a Swiss racing engine development firm.  He performed the flight “in the presence of a court appointed witness,” according to a press release from Lithium Balance, the firm that supplied the battery management system (BMS) for and acted as consultants to the project.  The “first” Chretien claims is a carefully parsed one, an “untethered, fully electric manned helicopter flight in a prototype machine.”  The fact that he designed and built a unique machine and flew it in a 12 month span makes the two minute, 10 second flight all the more remarkable.  Solution F asked for a 10 to 12 minute flight, so more news will be coming, undoubtedly. On May 27, Imperial College students driving their electric race car around the M25 orbital road that cirles London looked more like ninja thieves (because of headgear that protected them from early morning breezes) headed toward a convenience store than serious test drivers, but their mission was far more benign than their appearance. http://www.youtube.com/watch?v=-MkZlb29ge8 Their mount, a white and green two-seater that looks more destined for LeMans fame than for ecological breakthroughs, was the RGE (Racing Green Endurance) based on a Radical Sportscars SR8 chassis. Its power comes from two Evo-Electric motors each with a motor controller, propelled by a Thunder Sky 56 kWh battery pack and monitored by a National Instruments CompactRio unit which combines management of the motor control function, battery management system, and driver interface. RGE is capable of 200 kilometers per hour top speed (124 mph) and 400 kilometers (268 miles) range. The motors are light weight “pancake” type units with a power density of 4.2 kilowatts …
